Abstract: Severe wear in coal-fired boilers, caused by continuous ash erosion and thermal cycling, critically threatens operational safety and necessitates frequent maintenance, leading to substantial economic losses. Applying protective coatings has become a convenient and efficient means to improve their high-temperature wear resistance. In this paper, Ti-Al-C reinforced NiCrAlY composite coatings, as a protective coating for boiler application, have been studied for high-temperature friction and wear performance at 600 ℃. Using Ti powder, Al powder, and graphite as raw materials, the composite coatings were prepared by plasma spraying. The effects of Ti-Al-C phase ratios (0~60 wt.%) on microstructure, mechanical, and high-temperature friction and wear properties of the coatings are studied. Ti-Al-C addition improves the high-temperature wear resistance of NiCrAlY coating. However, the bonding strength decreases due to the formation of Ti2AlC or TiC phase. The NiCrAlY coating with an optimal Ti-Al-C (20 wt.%) content has improved wear resistance, better thermal conductivity and satisfactory bonding strength. This study provides a cost-effective strategy to extend the service life of boiler components under extreme thermal conditions.
